Sample Production and Test Verification

The Critical Trial from Design to Production

For B2B customized products, "sample prototyping and testing verification" is the first tangible result from concept to physical product. This stage not only verifies the completeness of design and processing processes, but also serves as a crucial control mechanism for risk management and process optimization for large-scale mass production. Al Forge Tech understands that sample quality determines customer trust, so we maintain the highest standards in every sample making process, from production planning and product inspection mechanisms to testing reports. All processes are transparent, controllable, and traceable.

A Prototyping Plan: Clear Goals and Processes

(1)Defining the Purpose of the Sample

Different project types and development stages have different sample requirements:

Sample types Purpose Common situations
Prototype Early appearance and assembly testing At the initial design stage, assess the shape and size
Engineering sample Validate the feasibility of machining and tolerances Entering the processing testing phase
Confirmation sample (PP Sample) As a standard for mass production and quality certification Send samples to customers for FAI and PPAP
Customized sample Customized parameters and requirements-based production by the customer Special function testing or demonstration purposes

We will confirm the sample types and expected results with the customer, and then arrange the corresponding processes and resources.

(2)Sample Scheduling and Resource Allocation

Sample production usually requires inserting the order into the production schedule. To avoid affecting the mass production schedule, we will:

  • Assigning dedicated sample processing technicians
  • Arranging equipment for flexible processing times (such as night shifts)
  • Shorten non-essential waiting time (such as accelerated surface treatment)
  • Book a second round of sample opportunities (if optimization is required)

From receiving orders to delivering samples, we manage everything on a “week-by-week” basis, maintaining immediate communication with our customers.

B Machining Process Trials and Adjustments

(1)Path Simulation and Optimization

Before the sample is manufactured, the engineering team uses CAM software to simulate the complete machining path:

  • Calculating the cutting path and feed rate of the cutting tool
  • Simulated interference, jamming, and vibration risks
  • Default workpiece reference point and replacement process
  • Analyzing processing time and consumables costs

This can significantly reduce the failure rate during physical testing.

(2)First-Piece Machining and Parameter Tuning

When we actually try it out, we will:

  • Special tools for mounting samples
  • Record the time of each processing process
  • Adjust the tool angle, speed, and feed amount
  • Solve the problems of vibration, deformation, or surface defects during the processing process

The modified processing parameters are then recorded, serving as a basis for future mass production.

C Surface Treatment and Finishing Confirmation

For aluminum alloy parts, sample production also involves surface treatment testing, including:

- Confirmation of the color uniformity and film thickness of anodic treatment
- Coating adhesion and scratch resistance testing
- Corrosion resistance test (salt spray test)
- Laser engraving, type position accuracy and clarity

If customers have special visual requirements (such as brand colors, mirror-like texture, etc.), we can provide multiple contrasting samples for customers to choose the optimal solution.

D Quality Inspection and Validation Documentation

(1)Dimensional Inspection and Reporting

After the samples are completed, the quality department will perform full-size inspections based on the drawings. The equipment used includes:
- Zeiss three-dimensional coordinate measuring instrument
- Surface roughness gauge
- High-precision, block-shaped, needle-shaped, and tooth-shaped calipers
- Microscopic analysis equipment (if necessary)

In accordance with the customer's request, we provide the following documents:
- First Article Inspection Report (FAI) first report
- ISIR (Initial Sample Inspection Report) Initial sample report
- PPAP files (such as those used in the automotive industry)
- Proof of material composition, heat treatment report, etc.

(2)Functional and Application Testing

If the sample has actual application requirements (such as assembly, load-bearing, pressure resistance, rotation, etc.), we will work with the customer to arrange:

- Assembly testing
- Dynamic simulation (such as rotating parts)
- High and low temperature experiments (such as aerospace and outdoor applications) -
- Special environmental simulation (such as humidity, salt mist)

And help customers record test results and provide videos or reports.

E Sample Optimization and Final Approval

(1)Feedback and Revision Cycles

After receiving the sample, customers usually conduct internal reviews and use tests, and may provide the following feedback:

- Size adjustment recommended
- Surface treatment color difference problem
- Assembly compatibility adjustment
- Cost optimization recommendations

We will conduct a redesign evaluation and quickly arrange a second trial run. Typically, the optimization samples can be completed within 1–2 weeks.

(2)The "Golden Sample" Sign-Off

Once the sample meets the customer's standards, both parties will confirm the "golden sample" and use it as a reference for all future mass production and testing, including:

- Two copies of the sample physical file
- Confirmation of the artwork and version number-
- Process and parameter locking
- Standard of test criteria and acceptable standards established

This gold sample has been certified, paving the way for stable mass production in the future.

Every Sample Is a Promise for Mass Production

For Al Forge Tech, a sample is not just a showcase; it's a dress rehearsal for mass production quality. Through a rigorous prototyping mechanism, comprehensive inspection processes, and rapid adjustment capabilities, we ensure every sample has the potential to be transformed into a stable mass-produced product. While this process is complex, it is the best insurance for ensuring the stable development of a long-term partnership.
